We cut loading-dock mislabels 40% by printing ASN labels with big color bands per shift and a 2D code that forklift tablets must scan to unlock the bay — no scan, no unload; pairs well with a little “donut time” at changeover, but @Kira it’s a speed bump, not a couch if you don’t post real takt over each lane. Anyone tie vision-system reject counts to a live Andon so the dock hold auto-triggers?
On ‘donut time’, we mounted a $150 pitch counter that flashes at takt and makes the operator tap a quick reason code on a cheap HMI if a cycle overruns; the first week’s log showed changeover carts were the real bottleneck, not the cell. If you don’t have an HMI, a laminated board with magnets and a 2 p.m. standup review works almost as well.
We reduced dock mistakes by tying the ASN scan to a floor-scale check at the bay: scan arms the scale and the stack light “stays red” until the pallet weight falls within the BOM window. Passes auto-log to the MES with a quick photo snapshot; the only gotcha was building reliable tare tables for pallets and dunnage to avoid nuisance trips. We did it with an off-the-shelf indicator and a $30 relay for the interlock, no PLC changes needed.
@emma39, small tip that helped us: a $25 photoeye on the clamp auto stamps start/stop so the HMI only prompts for a reason when a cycle exceeds takt… It cleaned up the data and avoided constant tapping — just add a quick bypass during changeovers.
